Recently I presented a webinar with the same title hosted by the Chemical Engineering Magazine. You can find the recording here.

In a world of tightening margins, global headwinds, and sustainability mandates, chemical engineers need tools that keep pace with every phase of a project — from early-stage concept to operating plant optimization. That’s exactly where CHEMCAD, a Datacor product, delivers.

The Challenge Facing Process Manufacturing Today

Modern manufacturing doesn’t just face one type of pressure — it faces several at once. On the economic front, companies are navigating inflation, tariffs, uncertain trade policies, geopolitical conflicts, and softening consumer demand. Operationally, engineers grapple with stressed supply chains, evolving sustainability targets, and cybersecurity risks. And in terms of human capital, organizations are struggling with a generational skills gap, change management friction, and the constant pressure to stay competitive.

Digital simulation tools offer a direct response to all three categories of challenge: they accelerate innovation, improve production performance, enhance reliability and safety, and generate measurable ROI — without requiring massive capital investment upfront.

What Is CHEMCAD?

CHEMCAD is an all-in-one process simulation platform with more than 40 years of development history. Originally developed with US Navy funding in 1967 as CHESS, it was renamed CHEMCAD when acquired by McGraw-Hill in 1985, and has continuously evolved — including a full rewrite in modern C++ and the 2026 launch of CHEMCAD NXT 1.2.1. Datacor acquired Chemstations (the CHEMCAD developers) in 2021.

40+ Years in Development

115+ Countries Served

125+ Universities Using CHEMCAD for teaching & Research

CHEMCAD is one comprehensive suite — not a patchwork of add-ons. Core capabilities include:

Steady State Simulation
Dynamic Simulation
Batch & Continuous Processes
Equipment Sizing & Rating
User-Defined Kinetics
Advanced Optimization
Equipment Costing

Its users span an impressive range of industries — from chemicals and specialty chemicals to LNG, hydrogen production, EPC, power and utilities, consulting, and academic research. Notable global users include the EPA, Baker Hughes, BASF, Clariant, Albemarle, thyssenkrupp, ABB, and Lubrizol, among many others.

CHEMCAD Across the Project Life Cycle

One of CHEMCAD’s most powerful attributes is that it’s not just a design tool. It’s a platform that adds value at every stage of a project’s life cycle — from early front-end engineering design (FEED) all the way through decommissioning.

1- FEED & Basic Engineering
Build rigorous heat and mass balances, process flow diagrams (PFDs), equipment sizing sheets, and thermodynamic models — all in one environment. Dynamic modeling supports operability checks and control philosophy development early in the process.

2- Detailed Engineering
Perform precise heat exchanger design and rating (shell & tube, plate & frame, air-cooled, double pipe) to international standards including TEMA, ASME, DIN, and BS550. Model complex chemical reactions, reactive distillation, and custom kinetics.

3- Economic Analysis
Use built-in costing tools to estimate equipment CAPEX and run multi-scenario economic models covering NPV, IRR, and ROI. Monte Carlo sensitivity analysis helps teams understand risk under uncertain feedstock pricing or market conditions.

4- Commissioning & Start-Up
Simulate column warm-up times, pump cavitation risk, control valve sizing, and reactor heat-up curves before the plant ever goes live. Reduce commissioning time and protect against costly surprises during hot start-up.

5- Operations & Debottlenecking
Optimize batch yields, minimize reboiler duty, perform pinch analysis for energy savings, and run what-if scenarios to identify throughput gains without additional CAPEX. Utilities optimization ensures steam and cooling water are available at the right conditions.

A Thermodynamic Package Built for Real-World Complexity

Chemistry can be complex, and CHEMCAD’s thermodynamic engine is designed to match that reality. It includes the DIPPR database with over 2,500 chemical components, a robust library of equation-of-state and activity coefficient models, special models for glycol dehydration and amine systems, and the REFPROP database for accurate vapor-liquid behavior in natural gas blends and refrigeration systems.

A standout feature is the ability to apply different thermodynamic models within the same flowsheet using “local thermodynamic settings” — critical for complex processes that span multiple operating regimes. Aqueous electrolyte systems can be modeled with eNRTL, and CHEMCAD actively recommends the most appropriate model based on your defined components and conditions.

“CHEMCAD’s ability to provide detailed component separation and thermodynamic data across the process proved invaluable.
— Kaitlin McKenzie, Fluid Quip Technologies

Fluid Quip Technologies, a global leader in bio-tech engineering, used CHEMCAD to model their existing biofuel distillation process and identify energy efficiency gains — without incurring additional capital expenditure. The rigorous steady-state model, using advanced column and heat exchanger features, unlocked performance improvements that spreadsheets simply couldn’t reveal.

CHEMCAD in Sustainability

As the chemical industry accelerates its sustainability commitments, CHEMCAD serves as a versatile modeling platform for green and low-carbon pathways:

Plastic Recycling
Model dissolution and pyrolysis reactions for chemical recycling of PET and other resins — verified against experimental data from published research.

Carbon Capture
Simulate amine-based CO₂ absorption systems with industry-standard models for accurate capture rate prediction.

Hydrogen Production
Model blue hydrogen via steam methane reforming (SMR), cryogenic compression, and cold box systems for hydrogen transport and liquefaction.

Biofuel Production
Simulate fermentation reactions, trans-esterification, and full biofuel distillation flowsheets from bio-feedstock inputs.

Cryogenic Air Separation
Optimize energy-intensive air separation units for oxygen, nitrogen, and argon production — as demonstrated in published ACS Omega research.

Wastewater Treatment
Design supercritical CO₂ extraction processes for industrial wastewater to meet regulatory thresholds below 1 mg/L.

What Sets CHEMCAD Apart?

In a market with several capable simulation tools, CHEMCAD distinguishes itself on dimensions that matter most to working engineers:

  1. Built by chemical engineers, for chemical engineers. The interface is intuitive, reducing the learning curve significantly compared to competitors.

  2. One comprehensive product. Heat exchanger design, process simulation, dynamic simulation, and costing — all without switching platforms.

  3. Competitive pricing. Accessible to small teams and large industrial operations alike.

  4. Strong academic presence. With ~125 university subscriptions globally, the next generation of engineers already knows CHEMCAD.

  5. US-based support engineers. Real, responsive help from engineers who understand the software deeply.

  6. Cloud and on-prem flexibility. CHEMCAD NXT is available both on-premise and via Amazon Appstream for remote access.

  7. Extensibility. VBA scripting, COM/OPC connectivity to plant DCS systems, and integration with MATLAB and Excel.

  8. Every CHEMCAD installation also ships with a library of pre-built example models — covering ammonia syngas plants, hydrotreater units, power plant steam balance, and more — giving teams a running start on new projects.
